Large Midlands press factory requires major refurbishment

  • Project: Press Factory, Sertec Group Holdings Ltd
  • Commenced: March 2024
  • Works Duration: 2 weeks (Phase 1)
  • Products: Johnstone’s Performance Ultra Primer
  • and Finish, Johnstone’s Acrylic Durable Eggshell, Johnstone’s Performance Zinc phosphate primer, Johnstone’s Performance semi-gloss Topcoat

Project Description

Zenith’s Industrial Painting Division was called in to assist with the major and ongoing refurbishment at large Midlands press factory for Sertec Group Holdings Ltd. Andy Creswell, Engineering and Facilities Manager SHS comments:

“This being a significant investment in new stamping technology, we wanted the area to be the flagship standard for a pressings factory.”

Zenith specified Johnstone’s industrial coatings to prepare and redecorate the roof panels, upper wall linings and steel roof trusses. Initial preparation was carried out by hand scraper and wire brush to remove all loose and/or friable materials then industrial paint was applied using rollers and brushes, as spraying was deemed unsuitable.

Johnstone’s Ultra Primer & Finish was specified for the roof panels as it is a high performance, quick drying, alkali resisting primer and finish that is manufactured from high quality pigments and tough acrylic resin with enhanced stain blocking properties. It primes and seals porous surfaces as well as offering great adhesion to difficult to apply surfaces including galvanised metal, to provide a fast drying, low odour, durable finish.

To minimise disruption to the ongoing set up of the area, all work was undertaken during night shifts and weekends working off cherry pickers, operated by Zenith’s fully trained operatives, who hold IPAF qualifications to operate mobile elevated working platforms.

Andy Creswell from Sertec commented:

“I wanted to thank Zenith for the excellent work performed on our new project. I appreciate the flexibility of the team working nights and weekends so we could maintain our tasks during the day. Working under CDM regulations there were no H&S concerns, and all documentation was exact. The finished area is far better than I expected, and I look forward to when we remove the boundary curtain for you to return and paint all the building steelwork. Again, thank you for the support, and as you will see from the photos it really has improved the area.”

Whatever the requirements of the job, Zenith’s Commercial Painting and Decorating Division is always happy to work collaboratively and flexibly to suit requirements and minimise disruption, utilising the latest products and most appropriate techniques to ensure a high-quality finish designed to withstand the toughest environments.

Newmarket Racecourse, Champagne Pavilion

  • Commenced: January 2023
  • Completed: January 2023 (2 Week Project)
  • Area Coverage: 200 Square Metres

Project Description

Newmarket Racecourse in Suffolk is one of the country’s premier racecourses and often referred to as the headquarters of British horse racing. Zenith was asked to make good the external flooring area within Newmarket’s Champagne Pavilion and prepare external steps leading to the pavilion.

The main requirement was to make the flooring area watertight and ensure any ingress of rainwater would be drained away. This involved preparing the existing concrete by scabbling to abrade the surface, ensuring a strong mechanical key, and installing new plastic drainage channels. A 100mm thick polymer screed was supplied and laid by trowel onto the falls to the new drains, and a resin bonded coved skirting was installed.

Once the external flooring area was watertight, the client was then able to install a raised floor with a tiled finish.

The external steps leading to the pavilion needed to be both anti-slip and aesthetically pleasing. To achieve this, Zenith first prepared the steps using a handheld diamond grinder to provide suitable key. This was followed by the application of a single coat of an epoxy resin DPM damp proof primer, which was fully blinded using a graded quartz aggregate, providing the basis for the anti-slip property.

Finally, a coat of rapid curing polyurethane was applied in light grey, followed by yellow safety nosing in a similar material. As this area of the works is also partly external, all products used were UV stable.

As a major hospitality area within the racecourse, both flooring and steps areas needed to be finished to a high level, ensuring the flooring area was completely watertight, prior to tiling, and the steps were safe and attractively finished. The job was completed within a 2-week period, ensuring minimal disruption, and the client was extremely pleased with the result.

Products and systems used:
Floor area: 100mm thick polymer screed
Plastic drainage channels
Resin bonded coved skirting

Steps:
Epoxy resin DPM damp proof primer, with graded quartz aggregate to ensure anti-slip properties
Rapid curing polyurethane in light grey, and yellow for the safety nosing
(All UV stable)

Providing a solution to Biffa Waste’s deteriorating expansion joints

  • Client: Biffa Waste Depot
  • Projects: Replace Deteriorating Expansion Joints
  • Products: Vebro Polyurethane Screed / Pumexpand

Project Description

Biffa Waste Depot was experiencing a problem with its existing flooring, due to heavy duty use over the years. Deteriorating expansion joints were creating hazards for both foot and wheeled traffic and a solution was required that would involve minimum disruption to the daily workload.

Zenith was consulted, and devised a solution that would rectify the problem, strengthen the existing floor and provide a seamless join with the existing floor to ensure the safe usage of machinery and equipment by operatives.

The solution comprised a number of stages. Initially, we saw-cut the defective joints on either side to form a neat edge. The next task was to mechanically break out the concrete and old jointing compound to form a rebate approximately 200mm wide. After this, we supplied and laid Vebro polyurethane screed to the prepared rebates, trowelling to match the surrounding profiles.

Once the screed was cured, we were able to saw cut and introduce new expansion joints and fill, using Pumexpand jointing compound. While Pumexpand allows for movement within the joint, it is designed to be strong enough to protect the edges of the new joint.

The result is a robust flooring repair that is strong enough to withstand heavy usage for many years to come, using advanced materials and installation methods that meet the requirements of the brief, providing a solution that is neat, easy to maintain and fit for purpose, ensuring the safety of operatives and safe usage of equipment.

Needless to say, the work was carried out within a set timeframe, with minimum disruption to work schedules and to meet the requirements of the brief and budget. The client was delighted with the results, which remove the hazard, provide a long-lasting solution and allow the existing floor to continue to be used.

Zenith will always work collaboratively with clients, using our know-how and expertise to work with existing conditions, analyse the problems specific to the job and provide the optimum, most appropriate solution.

Worcester Racecourse

  • Commenced: February 2024
  • Completed: February 2024 (1 Week Project)
  • Area Coverage: 112 Square Metres

Project Description

Impact resistant flooring for Jockeys’ Rest Area at Worcester Racecourse.

Set in a stunning location in the heart of Worcester city centre, by the River Severn, Worcester Racecourse is one of the country’s premier thoroughbred horse racing venues, known locally as ‘Pitchcroft’.

Zenith was asked to prepare a flooring area in the Jockeys’ Rest Area, to be completed within one week in February 2024, involving minimal disruption to the racecourse’s busy racing schedule.

The job called for the installation of a low maintenance floor with a high abrasion and impact resistance, given its ongoing and regular usage, and was somewhat unusual in that it needed to be applied to an existing 18mm marine plywood floor, installed by others.

The team applied a hand trowelled HF 6mm polyurethane, followed by two coats of a polyurethane UVR resistant coating in dark grey, with 100mm high coved skirting to the perimeter.

In keeping with Zenith’s reputation for professionalism and efficiency, the work was completed within the allotted time span and to the full satisfaction of the client.

As specialists in meeting the varying requirements of resin and industrial flooring contracts, Zenith is happy to work with clients to their specific requirements, ensuring a seamless solution that utilises advanced materials and installation methods, providing high quality flooring that is strong, durable and fit for purpose. From a complete flooring installation to a simple coating, we have the expertise and know-how to work with existing conditions, ensuring a finish that meets the customer’s ideal aesthetic.

New screed flooring for Telford Central Fire Services’ flagship refurbishment

  • Client: Telford Central Fire Station
  • Project: Concrete floor preparation and external steps
  • Project Value: £59k
  • Commenced: February 2024
  • Works Duration: 3.5 weeks
  • Area Coverage: 600 Square Metres

Project Description

Telford Central Fire Station is the main response location for the communities of Telford and supports a network of partners that includes the police, ambulance, local authorities, NHS and Environment Agency.

A major investment programme in the region of £10m, overseen by civil engineering contractor McPhillips (Wellington), was planned to redevelop and modernise the fire station, which was originally built in the 1970s, ensuring a community facility built to the highest environmental standards that would be a flagship construction for green technology.

Zenith has an ongoing relationship with Mc Phillips, having worked together on many projects over the years, and was selected to apply a modified polymer screed within the fire station, helping to achieve the new, state-of-the-art finish required.

Our team applied a 6mm Altrocrete HF polyurethane screed, with a 60mm underlayment Altropol polymer modified screed to level, using over 70 tonnes of products for levelling and the topping finish. The Altrocrete HF system offers a hard wearing surface, with both colour and slip-resistance applied to meet the station’s requirements, and Altro prime and Altroexpand expansion joints were also used.

Based on performance, health & safety records, and overall finish, Zenith delivered the required results, completing the programme on time and to budget, enabling the station to remain operational throughout, with no issues occurring throughout the works.
